Gantrex partnered with ARCO Design Build to deliver comprehensive crane rail solutions for a new Nucor Towers and Structures manufacturing facility in Crawfordsville, Indiana. The project encompassed approximately 6,000 linear feet of crane rail across four buildings and five runways, including four overhead systems and one ground-level transfer car track. Utilising both 85# ASCE and 60# ASCE rail specifications, this project clearly demonstrates Gantrex’s full-service solution expertise, from initial design to final installation and as-built survey.

The Challenge
Like many modern manufacturing facility builds, this fast-track construction project required exceptional coordination and adaptability from all partners involved. The accelerated timeline meant working collaboratively as design details were finalised, requiring close communication between Gantrex, ARCO, and Nucor to ensure seamless integration of the crane rail systems with the overall facility construction.
The dynamic nature of large-scale construction presented the typical complexities inherent to projects of this magnitude. Weather conditions and the natural sequencing of construction activities meant that installation timelines needed to remain flexible whilst still maintaining the project’s overall schedule objectives. Ensuring that crane girders were positioned precisely to meet stringent CMAA tolerances remained a top priority, as proper rail alignment is essential for the safety, performance, and longevity of the crane systems that would support Nucor’s manufacturing operations.
Cost efficiency was another important consideration, particularly regarding the specialised flash Butt welding required for the rail connections. Coordinating the welding subcontractor’s schedule to maximise productivity whilst minimising any potential downtime required careful planning and precise execution timing.
The Gantrex Solution
Gantrex implemented a comprehensive, phased approach that leveraged their full technical expertise to support the project’s success. The relationship began when Gantrex was engaged to design the ground track transfer car rails, providing engineered solutions tailored to Nucor’s specific operational requirements. This initial collaboration demonstrated Gantrex’s capabilities and led to an expanded partnership with ARCO to develop a complete installation solution encompassing all five runways with flash butt welded rail connections.
The final scope represented a true turnkey solution. Gantrex took responsibility for the preliminary crane girder survey to document existing conditions and ensure installation readiness, procured and managed logistics for all rail supply, coordinated flash butt welding for seamless rail connections, and will execute the complete crane rail installation with final as-built surveying and documentation. This comprehensive approach provides ARCO and Nucor a single point of accountability for the entire rail system.
A key element of Gantrex’s approach was the preliminary girder survey conducted in advance of the installation phase. This proactive step ensures that the installation team arrives on site with complete knowledge of existing conditions, allowing them to work efficiently and maintain the specialised welding crew’s productivity. By identifying and addressing any elevation considerations before mobilisation, Gantrex helps keep the project on schedule and within budget.
The Outcome
The preliminary survey phase has been successfully completed, and full installation is scheduled for March 26. The collaborative approach and technical expertise demonstrated throughout the design and planning phases have positioned Gantrex as a valued partner for future Nucor facilities, with discussions already underway for an identical facility in Brigham City, Utah, scheduled to commence in Q4.
